Case Study: PocketMage PDA

Project Overview
The PocketMage is a custom-built handheld computing device designed to offer a dedicated, distraction-free environment. Featuring a dual-screen setup, an integrated tactile keyboard, and a custom-developed real-time operating system (RTOS), the project required end-to-end execution from initial concept to international fulfillment.

Hardware Architecture
The system architecture was split across two distinct printed circuit boards to optimize space and functionality within the handheld form factor:

Main Board (4-Layer):
This serves as the core of the device, integrating an ESP32-S3 microcontroller, custom battery and power management ICs, USB Type-C power delivery handshake, the keyboard matrix routing, and the OLED display driver.

Secondary Board (2-Layer):
This dedicated display board houses the E-Ink display driver alongside a custom capacitive touch scroll bar for user navigation.

Iterative Engineering & Product Lifecycle
Taking the PocketMage from a breadboard prototype to a manufacturable product required rigorous lifecycle management. The hardware went through five distinct board revisions. Early versions focused on feature validation, while later iterations were strictly optimized for Design for Manufacturing (DFM) and Design for Assembly (DFA). This included refining component placement for automated pick-and-place assembly and designing the custom injection-molded enclosure to ensure precise tolerances for the physical keyboard and screen bezels.

Manufacturing & Scale
The engineering effort culminated in a successful 100-unit beta production run. This phase served as a real-world stress test for both the hardware reliability and the assembly process, with units shipped to early adopters across 11 countries.

Following the validation of the beta run, the project is currently scaling for volume. Driven by a Crowd Supply campaign, the device is actively transitioning into a 2,000+ unit production phase. This involves ongoing management of vendor relationships and component supply chains, as well as coordination with contract manufacturers to execute the transition from small-batch prototyping to full-scale production.
